    I once had a turbo saturn. It was quick, but the setup was ugly and there was a lot wrong with it. I told myself I'd be retarded to have another turbo saturn, so without further ado, I present the brainchild of a mental incompetent.

    The goal is to have a dead reliable turbo setup and not break the bank. The budget? Around $1500. It's going to be accomplished by using parts that I have lying around from the trunk of the previous turbo car an making everything that I can my by my damn self.

    So I picked up a turbo on Ebay the better part of a year ago with the intention of turbocharging my car. It's from a marine engine, so the flange is quite unique, but it's nothing a plate of steel and a mill can't solve.

    Since I used to be on the FSAE team at Case Western, and they don't hate me too much these days, I've been given limited access to their shop. This means I get to use a shitty mill, a shitty lathe, and a pretty decent TIG welder. These will be used for the manifold, downpipe, IC piping, all brackets, and any adapter or fitting that I don't readily have on hand. Bear in mind that I am NOT a professional welder and my stuff doesn't look as good as Mike's. They are, however, TIG welds, and I am competent enough to make it worth my while, especially compared to all the suckers out there who have to use MIGs [img]{SMILIES_PATH}/biggrin.gif[/img]

    At this point in time, these are the rough parts:

    IHI RHC6 - $90
    Manifold materials - $100
    Downpipe materials - $25
    Wastegate - $60 (chinga chong)
    Oiling - $30 (Most was lying in basement or liberated from the scrap bin at work)
    IC - $50
    IC piping - $80
    MS2 w/ harness n stuff - $350
    Wideband - $225
    Full 2.5" exhaust (previously installed, but I'll count it) - $200

    I'm sure I'm missing some stuff, so I'll add it as I remember it.


    In pursuit of reliability, and without a need for huge power since I'm on a relatively stock engine, a log manifold layout was chosen. 304 stainless weld els were actually cheaper than mild steel at McMaster, so I went that route. Flanges were milled out of 3/8" mild steel, also from McBastard. Here's the results:

    The downpipe and oil drain fitting (fitting was MIG welded in anticipation of the turbo setup, LOOOONG before I actually started doing it)


    I finished the wastegate dump tonight and there'll be pictures later this week. I took the intelligent route and set up a slip joint so that there would be no cracking on the wastegate tube due to heat expansion. I won't bother describing it since it'll be in pictures soon enough.

    Good job so far, it doesn't even look bad at all. I wish I had access to fab tools.

        Alright, so here's the finished exhaust portion of it.



        and here's a closer view of how I did the WG dump. You'll notice the little plate I had to throw on there where the dump meets the downpipe. This is because I wasn't thinking when I milled the hole for it, and the hole needed to be 1/4" further to the top (as viewed in the pic).

                      Damn dude, that is coming along NICE. I'm not sure I would have gone with 304, I hear nothing but bad things from the RX-7 guys about it, but then again, they also run heaps hotter.

                      Welds look great, are you using 304 filler on that as well?

                        I went with 304 because, believe it or not, it was the cheapest thing McMaster had. They're schedule 40 so I really can't see them failing anytime soon.

                        As for welding rod, I'm using 312 since I'm joining dissimilar steels (304 and 1018 mostly) in some places. For welding the V-band to the turbine outlet, I used Nickel 99 since the turbine is cast iron. I went slow with that one and kept it as cool as possible, and it turned out great.

                          Luckily, my turbine outlet already has a 3.5" vband attached, so I don't have to mess with welding to cast! Looking forward to seeing your intercooler piping.

                          You've got way more experience on tungsten than I do, you should swing up here this summer and make me a downpipe [img]{SMILIES_PATH}/wink.gif[/img]
