    [edit] 27May2010 Car is doing great as a dd/errand runner: Free car + ~$2K in mods = 34 mpg, decent power, fun to drive. So just going to drive it and tune/boost something else...

    [edit 8Oct2009] The DOHC is in and running with a used 120K engine. My original plan was to re-build a stock engine with a mildly ported head and stock internals. I decided I would rather save the time and money for a 'built' engine if I decide to boost the car later.

    But before all that I will need to learn how to tune with a stand alone system. I am really interested in getting into that. I did not want to ruin a brand new expensive engine with some stupid tuning mistakes.

    I had already port matched the intake to a head for a rebuild (see pics below) so I put that IM on the 120K used engine that is now in the car. Building an engine for boost will have to wait.

      IM porting done when still planning on rebuild

      My original first post showed the porting I was doing to the OEM IM. ProDarwin is referring to my original title for this build thread and rightfully suggests that I ditch the OEM intake and fab a custom one. He's right, so I changed my plans and the title, LOL.

      So thanks for the reality check. Now onto a more reasonable/doable build...

      I ported the intake for a GEO TB. (first pic) Not sure if I'm going to put it on initially though. I'd like to get it running with a ported Saturn TB & the stock computer to get a baseline.

      Second picture shows earlier port matching done on the intake & head. The head in that picture is waiting for a future forged engine 'build'. The intake is on the used engine that's currently in the car.

        Removing the SOHC

        A little history:

        95 SC1 shortly after I got it (FREE). My intention was to drive it as a SOHC while I rebuilt a modded DOHC to swap in. I pulled the SOHC to weld the diff pin and put it back in before I knew it had a bad rod. When I filled it with coolant, I found it also had a cracked block behind the thermostat due to freezing. I JB welded that and it actually held pressure. Imagine doing all that work; firing it up and then hearing the rod clacking when I put some load on the engine. SOHC fail dues paid.

          Plans change, Used DOHC is going in,, but 1st some porting...

          Well, the built engine (and the machine shop) will have to wait... I picked up a 120K DOHC engine that ran good so I'm putting it into the coupe to get it running. Since I already had a ported intake ready, I decided to port the head to match - with it still on the engine.

          So,,, I turned over the engine so the valves were open a bit, stuck an air hose into the spark plug hole, taped the shop vac nozzle under the port, and had a go at it. Looked like all the shavings were going into the shop vac so I'll do the others and open up the exhaust ports a bit too.



          [edit] I ended up stuffing wads of paper towels down into the ports so I could get more aggressive with the grinding. Then blowing and vacuuming any left over debris with the setup above. I am pretty confident that nothing significant went into the cylinders.

            History shot of the SOHC, before it's OUT-A-THERE

            SOHC looking pretty on the outside.
            I drove this car around some with the knocking single cam. I detailed the engine compartment and did some other mods while waiting for a suitable DOHC to come up. Here's a pic of the SOHC in it's finest hour.

              Head light reposition

              Headlight reposition: I moved the headlights forward 30mm. Here's how:

              1. remove headlight+frame and lower support bracket.
              2. trim fascia as shown using sharp Exacto blade, a straight edge and a steady hand.
              3. Fab kit: extension tabs (item 1) are 1/8 thick alum and spacers (item 2) are 1/2" sched 80 PVC iirc.
              4. Install lower support bracket with spacers and longer bolts.
              5. Install extension tabs to car.
              6. Install headlight+frame.
              7. adjust & aim as needed.

                  Car is running with the DOHC !

                  Features & Modifications (updated 2-Feb-2010)

                  Interior:
                  Black leather, pretty used but intact with some paint splatter.
                  Windows tinted 20%
                  Custom 3 gauge + DIN1 face plate with the following gauges:
                  AEM Wideband A/F, SunPro Oil Pressure, SunPro Coolant Temp
                  Pioneer head unit w/ 4 decent speakers
                  Power windows and door locks
                  SC2 Instrument Cluster w/153K (old cluster showed 220K)

                  Engine/Drive train:
                  Used DOHC with 120K & too much end play (read more here)
                  Head/Intake port matched, Exhaust opened up (done on the engine)
                  Stock TAM
                  Shoe Goo filled Lower mount
                  Torque struts made up from Lord Dynaflex rod ends
                  Catch Jar Kit (sell these, SF ad or PM me)
                  EGR block off (sell these too)
                  Ported/Polished stock TB
                  WAI (cheapo DIY ) radiator hose L; clear polycarbonate tube & stock airbox top w/Air Hog element
                  92 Header & down pipe with added ports for WBO2 and EGT probe.
                  2 1/4 crush bent exhaust w/ Flowtech 50252FLT glass pack & Thrush 17715 turbo muffler.
                  Fidanza Aluminum flywheel
                  MP3 trans with Quaife torque biasing differential
                  Stock clutch Exedy from Amazon
                  Short shifter (cut shaft w/extended arms) + spherical ball joints for the cable ends.
                  Battery relocate to trunk w/ 4 gauge wire (+ & -) to engine bay
                  PS delete with looped lines on rack
                  A/C delete with A/C button configured as a manual cooling fan switch

                  Suspension/Brakes
                  SC2 rear subframe with sway bar.
                  Intrax springs (dead coil removed from front set)
                  SpringTech struts
                  3/8" rear hub spacers (sell these, SF ad or PM me)
                  rear disks w/dust shields

                  Wheel/Tires
                  summer: Sawtooth wheels and base Toyo P195-60-15
                  winter: Sawtooth wheels and Michelin X-ICE P195-60-15

                  Body/exterior:
                  Tinted back up lights
                  headlights repositioned (see detailed post above)
                  front license plate relocate.
                  Custom lower grill
                  Aftermarket driving lights with OE switch/relay
                  ABS panels for inside of hood
                  Peeling clear coat
                  pine cone scratches from previous owner's 6 year old

                      hood interior panels

                      I made interior hood panels out of 1/16 ABS sheet and put them on when it still had the SOHC. I can make sets or provide full sized pdf templates for: gen2 SL, SW and gen1 SL, SC1, SW. PM me for details.

                        Oooo, specs on the cable ends?
                        The 94 I just bought has bad cable ends, I had been thinking about getting some McMaster tie rod ends instead of stock bushings.

                          McMaster 6072K31 on the trans and 6072K154 on the shifter. When I removed the stock ends I tried to save as much of the cable end rod as possible by cutting off the plastic first. There will be a groove that the plastic end is molded over. I cut off the grooved end and threaded the rod 1/4-28. Use top lock nuts on all the arm connections.
